A 77% reading is, actually, a “low” reading. Based on observations, it seems that a 100% fill reading can be achieved with 1.5 gallons in the fluid tank. The tank capacity is 4.5 gallons. Therefore, if your tank reading is below 100% it should be safe to add 3 gallons to the tank without overfilling.

To be honest, not very far. Once the DEF light comes on you may only be able to drive between 50 and 100 miles, depending on your vehicle and the size of the DEF tank. If you can keep driving it, the ECM will run the tests and either clear the message or turn the light back on. It has to see the system working normal for the message to clear. One goes down to about the 2 gal mark (Low DPF) and the other is about at the 4 gal area. I discovered this when I pulled my tank off. Just put 5 gals in and it should reset.

On your issue, the first thing I would check is the fuse holder on the batteries. This is the main power for the acm. Check for any defects on the fuse and the wiring.
